Imposition is the process of arranging your pages on a press sheet so that, once printed, folded, and cut, they appear in the correct reading order. The goal is always the same: fit as many pages as possible onto a single sheet to minimize paper waste, reduce run length, and cut cost per copy.

A digital copier printing a 16-page booklet, a sheet-fed press running a 48-page brochure, and a web press producing a 128-page catalog all need imposed files before a single impression is made. The press technology changes — the need for accurate imposition never does. That is the work SigTech Solution does.

// How it works

Digital presses expose an imaging drum or belt using a laser or LED array, attracting dry toner to precisely charged areas. That toner transfers to paper and is permanently bonded by a high-temperature fuser unit. Because no physical plates are involved, the image data can change completely between sheets — the foundation of variable data printing (VDP). Setup time is measured in minutes rather than the 1–4 hours required for plate-based offset. The tradeoff: cost per sheet is consistent regardless of quantity, making digital ideal for runs where offset plate costs would be disproportionate.

Toner Cartridges

5,000 – 12,000 pages

At 5% average coverage. High-coverage jobs (20%+) can reduce yield 40–60%. Monitor output density and replace before streaking or inconsistent coverage appears.

Imaging Units / Drums

40,000 – 60,000 images

OPC drum or photoconductor belt. Coverage percentage and media abrasiveness are the primary wear factors. Image ghosting is the most common early warning sign of drum fatigue.

Fuser Units

50,000 – 200,000+ pages

Production fusers in high-volume engines routinely exceed 200,000 pages. Cold offset — toner smearing when rubbed — is the primary failure mode indicating fuser replacement is overdue.

Transfer Kits / Belts

40,000 – 80,000 pages

The intermediate transfer belt carries the full-color composite toner image before it reaches paper. Streaking in one color channel often indicates belt or blade wear rather than a toner issue.

Developer Units

100,000 – 200,000 pages

Carrier beads in the developer mix degrade over time, reducing toner pickup efficiency. Declining output density and toner scatter are the primary signs a developer unit has reached end of life.

Corona Wires / Charge Grids

Clean every 10,000 – 20,000 pages

Charge corona wires accumulate toner dust over time. Uneven charging manifests as repeating density bands or streaks. Cleaning at every drum replacement cycle is standard practice.

// How it works

In offset lithography, ink never touches the paper directly. A photosensitive aluminum plate, imaged via CTP laser exposure, carries the image in water-repellent ink-receptive areas. The plate transfers ink to a rubber blanket cylinder, which "offsets" the image onto paper — a two-step transfer that produces exceptionally sharp, dense dot reproduction. Pantone spot colors, metallic inks, and inline coatings (aqueous, UV, soft-touch) are all standard capabilities on offset sheet-fed presses.

Aluminum Plates (CTP)

30,000 – 1,000,000+ impressions

Unbaked thermal CTP plates: 30,000–250,000 impressions. UV-baked plates: up to 1,000,000+. Baking hardens the photopolymer coating significantly, essential for long commercial runs.

Press Rollers

Replace every ~2 years

Form and distributor rollers in 2-shift operations typically need full replacement every two years. Durometer should be measured every six months; glazed rollers cause ink distribution defects.

Impression Cylinders

Inspect every 500,000 impressions

Surface nicks and scoring cause repeating print defects synchronized to cylinder rotation. Re-chroming or replacement is required when surface wear affects registration accuracy.

Blanket Cylinders

100,000 – 500,000 impressions

Press blankets compress gradually, reducing ink transfer pressure. Smashed blankets — caused by sheet doubling — require immediate replacement regardless of impression count.

Dampening System

Full clean monthly; sleeves every 6–12 mo.

Fountain solution pH (4.5–5.5) and conductivity must be verified daily. Dampening sleeves are replaced every 6–12 months. Deviations cause scumming or ink-water emulsification.

Ink Fountain & Keys

Clean every job change; full strip annually

Fountain keys require individual cleaning at every ink change. Annual full disassembly inspects fountain blade wear, key corrosion, and fountain roller surface condition.

// How it works

Web presses feed from a massive continuous paper roll — the "web" — rather than pre-cut sheets. At operating speed the web travels through a series of printing towers at speeds exceeding 40 km/h. Heat-set ink is dried in a gas-fired oven, then the web passes through water-cooled chill rolls before entering the folder for inline cutting, folding, and delivery. This architecture achieves output volumes and unit costs that sheet-fed presses cannot match — making web offset the standard for newspapers, magazines, catalogs, and mass-market advertising materials.

Impression Cylinders

Inspect every 1–2 million impressions

Surface scoring and out-of-round conditions cause registration defects that repeat at cylinder frequency. Hard chromium-plated cylinders are standard on modern web presses.

Press Blankets

500,000 – 2,000,000 impressions

Smash damage from web breaks must prompt immediate replacement regardless of total impression count — a smashed blanket causes streak defects across the entire run width.

Form Rollers

Replace every 18–24 months

In two-shift web operations, form rollers wear faster than sheet-fed equivalents due to higher running speeds. Some shops schedule preventive replacement at 18 months to avoid mid-run failures.

Ink System

Viscosity calibration daily; full clean weekly

Heat-set inks must maintain consistent viscosity throughout the run. Ink rail temperature, train roller wear, and ductor roller timing all affect ink flow and density.

Web Tension System

Sensor calibration annually; brake check quarterly

Dancer rollers and brake tension sensors must maintain precise tension — typically 15–50 N across the web width — to prevent breaks. Tension system failures are the leading cause of costly web breaks.

Folder Unit

Inspect daily; overhaul every 5–10M copies

Cutting blades, fold plates, and tucker blades are subject to high wear at web press speeds. Daily inspection of blade sharpness and fold accuracy is standard practice.
